Best Weld Inspection Tools: Fillet Gauges, Penetrant Kits & Hardness Testers
Almost everyone assessing their own welds is doing it by eye and by feel, which means they are assessing consistency rather than compliance. The gap between those two is where this whole category of tools lives. None of it is expensive, none of it is difficult to use, and the first item on the list costs less than a spool of wire while changing how you look at every joint you make.
Start with measurement
The single most useful shift in assessing your own work is moving from "that looks about right" to a dimension. Drawings specify fillet welds by leg size. If you cannot measure leg size, you cannot tell whether you met the specification — and undersized fillets are the most common real-world nonconformity in fabrication by some distance.
The second most useful shift is lighting. A disproportionate share of missed surface defects are missed because nobody put a bright light across the joint at a low angle. Undercut, overlap and fine cracks all show up dramatically better under raking light than under overhead shop lighting, and that is a five-dollar problem.

Fillet weld gauge set
$The starting point and the best value in the category. A set of fixed gauges checks leg length against common weld sizes and indicates whether the profile is convex or concave. Fast, obvious to use, and immediately useful — you will find out within an afternoon whether your fillets are the size you thought they were. Buy a stainless set, check the edges for burrs when it arrives, and keep it somewhere it will not get buried.
Bridge cam gauge
$ – $$A single adjustable instrument that measures fillet leg and throat, weld reinforcement height, undercut depth, root gap and preparation angle. It replaces several fixed gauges and adds measurements they cannot make, particularly undercut depth, which is otherwise very hard to quantify. Steeper learning curve than a fillet set — spend twenty minutes with the instructions before deciding you dislike it. Widely available from general measuring-tool brands as well as welding suppliers.
Dye penetrant kit
$Three aerosols — cleaner, penetrant, developer — that reveal surface-breaking cracks and porosity the eye misses. Magnaflux Spotcheck is the long-established name and there are several comparable systems. Excellent for checking a suspect area before committing to a repair, and it works on aluminium and stainless where magnetic particle methods cannot. Remember what it is: a surface method, blind to anything beneath. Read the Safety Data Sheets — these are solvent-based products requiring ventilation and skin protection.
Inspection light and telescoping mirror
$The unglamorous pair that gets used more than anything else. A bright, focused light used at a low raking angle across the weld makes surface defects leap out; a telescoping mirror with its own illumination gets your eye to the far side of a joint, into a corner, or down a tube. Neither costs much and both change what you can actually see. Magnification helps too — a simple loupe or magnifying visor for toe inspection is a worthwhile addition.
Borescope
$ – $$For anyone welding tube, pipe or closed assemblies, this is how you look at the root without cutting anything open. Inexpensive units with usable image quality and their own lighting are now common, and articulating or side-view heads are available further up the range. Like the mirror, it extends where your eyes can go — it tells you about surface condition, not about what is inside the weld metal.
Portable hardness tester
$$$The specialist item, and the one most home shops should skip. Portable testers — rebound and ultrasonic contact impedance types are the common portable methods — measure hardness on assembled work, which matters when you are concerned about a hardened heat-affected zone, verifying heat treatment, or supporting a procedure. Genuinely useful in professional contexts and genuinely unnecessary for gates and brackets. If a job requires hardness verification, it is usually also a job that requires a qualified inspector, and hiring one is cheaper than buying an instrument you will use twice.

Handling and storage
- Deburr new gauges. Inexpensive sets often arrive with edge burrs that affect readings and scratch work.
- Keep them out of the spatter zone. A gauge with weld spatter welded to its measuring face is scrap.
- Do not mix stainless and carbon steel tooling if you work stainless — iron transfer from shared tools causes corrosion problems later.
- Store penetrant chemicals as the Safety Data Sheet directs, away from heat and ignition sources, and check expiry dates before relying on a result.
- Check gauges against a known reference occasionally. Dropped, bent or worn gauges lie confidently.
- Keep it together. An inspection kit that lives in one box gets used; one scattered across three drawers does not.
The point of assembling this kit is not to become anxious about your own work. It is to shorten the feedback loop. What does a weld inspection mirror actually help with?

Is a borescope worth it for weld inspection?
For anyone welding tube, pipe or closed sections, a basic borescope makes root inspection possible where nothing else does. Image quality on inexpensive units has improved substantially. It shows you surface condition only — it is a way of getting your eyes somewhere, not a volumetric inspection method.
Can these tools certify my welds?
No. Tools measure; qualification is a process involving accredited testing and qualified inspectors working to a code.
